Fall detection and man-down alerts in factories
Fall detection flags a person who has gone to the ground and stayed there. In a factory its value is almost entirely about response time in areas where a collapsed worker might not be found quickly. It supplements supervision and lone worker procedures rather than replacing either.
The value is discovery time, not detection
A worker who falls in the middle of an occupied production line is found immediately by colleagues. No analytics system improves on that. The case for fall detection is confined to areas where discovery is genuinely delayed:
- Utility and plant rooms, compressor houses, pump rooms
- Warehouse aisles and racking areas during low-activity shifts
- Roof and mezzanine access routes
- Night shift areas operating with skeleton staffing
- Boundaries of confined space work, where the worker inside is out of view
Map discovery delay before mapping cameras. If someone collapsed in a given area at 02:00, how long until they were found? Where the honest answer is minutes, existing procedure is adequate. Where it is tens of minutes, that is where the system belongs. Deploying across the whole plant instead dilutes attention and multiplies false alerts in exactly the busy areas where the capability adds least.
How detection works, and where it breaks
The model estimates body pose and watches for a rapid transition to a horizontal posture followed by a period without recovery. The persistence requirement is what separates a fall from ordinary work.

Worked example: setting the confirmation delay
Persistence threshold of 60 s: removes most maintenance false alerts, delays a genuine alert by up to a minute
Cost of a false alert: a wasted response, and erosion of trust
Cost of a delayed alert: 50 additional seconds before help is dispatched
There is no universally correct threshold. In a plant room where nobody works lying down, a short threshold is right. In a maintenance bay it is not, and zone exclusion serves better than any threshold. A single site-wide setting will be wrong in half the areas it covers.
Occlusion is the hard limit
Pose estimation needs to see the body. A worker who falls behind a machine, into an aisle the camera does not cover, or inside a confined space is invisible to the system, and the system will not report that it cannot see. Fall detection therefore never satisfies a lone worker requirement on its own. It covers the areas the cameras cover, which is a subset of the areas where someone might fall.
Where a lone worker procedure exists, video is an additional layer over a wearable device or a check-in protocol, not a substitute for either. Presenting it internally as full coverage creates a false sense of safety, which is worse than no system.
Routing the alert
A fall alert has value only if it reaches someone who can respond. The design questions are the same as for any safety alert: who receives it at 02:00, what they are expected to do, and what happens if they do not respond within a set period. An alert routed to an unstaffed console is not a safety system.
Attach the camera view to the alert so the responder can verify before dispatching. On a night shift with limited staff, sending two people to a maintenance technician working under a machine has a real cost, and verification takes seconds.
Running detection on site through edge processing matters for the same reason it does in fire: the alert path must not depend on an internet link that may be down at the moment it is needed.
Monitoring workers
Fall detection observes employees continuously, including during breaks and routine work. Treat it as workplace monitoring: state the purpose in your notice and posted signage, consult worker representatives before deployment, restrict access to the alerts and any retained clips to the people who respond to them, and retain footage only as long as incident review requires. Can fall detection tell a fall from someone crouching?
Usually yes, because a crouch is a controlled transition with recovery within seconds while a fall is rapid and followed by a period without recovery. The genuinely hard case is a worker lying down deliberately to work under equipment, which looks almost identical. Zone exclusion in maintenance areas handles that better than any threshold.
Does fall detection satisfy a lone worker requirement?
